Sort of what I was thinking and I am fairly well 'tooled-up' with a puller and a press. I am also a bit of a masochist and really want to give it a go.Edited by Sardonicus on Friday 14th November 09:58
I am not sure on the 5th Gear mod you are talking about. I watched a YouTube vid. It was American but it referred to a TVR 5th gear where he had to cut the bearing carrier to get the mainshaft out. Apparently the 5th gear often breaks if you try and pull it and the TVR one is too large to pull through the bearing carrier.

Yeah, the guy on the vid was cutting the bearing housing inside the gearbox housing. I'm not convinced I can't pull off the 5th gear but what do I know....? I can't send the thread as my work computer doesn't allow me to get into YouTube. More research required methinks. I have a TVR Griffith 500, which I am doing a 'nut and bolt' rebuild on. I would like to rebuild the gearbox so could you give me a price for the T5 World Class Rebuild Kit plus the 5th Gear Modification including shipping to the UK.

Hi Pete, I nearly went this way for the same reasons as you. I also partly disassembled (I think we conversed on this before) I had to cut the bearing to get 5th out as the gear is too large. The Yank vids I watched looked much easier as the gear came straight out the case. I also read that it is commonplace to have to cut 5th off..
The though of trying to press on a new 5th on with the shaft in the case put me off, combined with Phazed suggesting I give Readman Racing a call, made the decision for me. John turned the box around in a day which helped me get it back together ready to be my wedding car.
I needed to uprate my box anyway to try and cope with the turbos and John did a number of upgrades plus new 1st to 3rd + a longer 5th for under £1K. My box was already wrecked and full of metal. If yours is more healthy and you don't want upgrades the bill won't be anything like this.
Anyway it certainly looked do-able if you are methodical and I did feel like I sold out by outsourcing.
I got a number of quotes on bits and a few questions answered when I did some investigation stateside. Can't remember if I already sent these to you ages ago. Will try and hunt the emails down and will PM if you want?

You mentioned "5th gear modification" and not retainer. I also sell 5th gears. So the retainer will work.

I've also spoken to John and he was very helpful. This is not about money, I just want to have a go myself. It also means I can lay on a nice silver powder coat onto the casing and bell housing whilst it is apart.
The only thing puts me off is whether I can pull that big 5th gear off without shattering it. There's the YouTube vid on how to cut it off, it looks a bit hit or miss. I guess the worst case is that I shatter the 5th gear trying to pull it off and I end up having to buy another but at least I had a go.
Pushing on the 5th gear is fine, I've got pullers, press and even air die grinder to cut the bearing casing off, although I hope it pulls off and I don't need to do that. I will have to buy a dial gauge and stand but that's no problem, it will always be useful.
I've no idea what condition the gearbox is but it's only done 57,000 miles so I think it is a fair assumption that the gears and teeth will be fine.

I've ordered the rebuild kit and the 5th Gear retainer plate.
Something to do over the Christmas break apart from picking up my new wishbones, getting my chassis and wishbones galvanized, having a go at the diff, starting on the engine......
I'll let you know how it goes and whether I would advise anyone else to do this.

Hi Pete, I have always wanted to do a gearbox refurb myself so I wish you good luck with it. As far as I have seen you need to have a good space to do it, cleanliness, an ordered and methodical stripdown, labelled bins for parts and fixings, a press for bearings etc, circlip pliers, aand finally patience...... I know we will keep in touch anyway as I have my stainless plates and dash's to pick up but I will keep you posted. I've been communicating with Paul Cangialosi, the guy who runs 5Speeds.com and the supplier of the kit. So far very helpful.I have almost all of above tools except you also need some snap/lock ring pliers (I'm not sure you need the circlip pliers). I don't have those but they are easy to get hold of, Frost or Fleabay for about 10 quid.
Biggest challenge I can see is to get the 5th driven gear off. Apparently it is inadvisable to pull it as it is likely to shatter. You need to cut the bearing cap to get the output shaft out as the 5th driven gear is bigger than normal and won't fit through the bearing cap as in normal T5s. This probably doesn't make much sense but Paul Cangialosi has a video of this on YouTube and then it will make sense.
If I do have to cut the bearing cap it will make a load of swarf in my gearbox casing, hence my interest in the dishwasher (subject of another thread) to flush all the crap out.

Thanks for getting me the link to this forum. Andy from Gearboxman in the UK made his own puller for the 5th gears and I do believe he has a video on it. I've known Andy for many years and he is quite good. I've been building T5 transmissions since they were developed and therefore have a huge inventory of oddball parts and Andy has purchased most of my Cosworth and TVR stuff. Standard bearing clamp type pullers will chip the upper 5th gear. Any UK issued T5 whether in a TVR or Cosworth Sierra came with a .80 OD. The 27 spline stock OEM upper 5th gears for the TVR are still in stock. The 23 spline Cosworth ones have long been gone. I am having more 23 spline HD Sebring sets made because they seem to be more in demand simply because people always damage them thinking they can get them off. I have 2 books available on Amazon, the first one ( Building and Modifying High Performance Manual Transmissions ) is the book that has a great deal of T5 information, just search for Paul Cangialosi.
OK, some people will make weird statements about me cutting the bearing race to remove these .80 OD gears. People seem to forget the object of the video. The average person who decides to repair of rebuild his own T5 transmission is not going to be equipped with the amount of tools, fixtures and pullers that both Andy ( Gearboxman) and I have. The video shows you that the average guy CAN remove the 5th gear using the method in that video. Damaging the 5th gear from poor disassembly technique is the main reason people replace them.
