Those tile cutting ropes in a fretsaw/jigsaw type style work fairly well for small jobs if some degree of precision is needed. Clog fairly quickly in ally but I've had pretty good results in steel and stainless etc
What you mean is an "Abrafile" available from engineers merchants. A junior hacksaw and a drill would also do.

The interesting thing to me about this thread is how dependant on automationwe are becoming. My dad cut 48 pieces of two inch square 3mm thick box section to make the grids to cover the inspection pit. I wanted to do it with a grinder but he did it while I was at work, just patiently and quietly. Most of the suggetions here will work with varying degrees of precision. The fastest and most accurate being water jet. Why do we need to spend a fortune on kit when its a one off. Just basic hand tools like saws, chisels and files will do fine. HTH

Oxy Acetylene cutting gear - lots of fun. Will probably warp the metal, but very satisfying.

Sensibly, I'd go for a small grinder with cutting disc. If you don't trust your aim, a jigsaw, but that will take longer.

3mm a decent metal blade and go slowly with a decent variable speed jigsaw and you will piss through it.

Thats how i cut holes in gas bottles
Er, thinfourth2, why do you cut holes in gas bottles? If it isn't rude to ask.

All four plates in the engine frame of my Davrian are cut from 3mm steel. I cut them myself with a jigsaw and used Castrol GTX as a lubricant. Wasn't too onerous or time consuming and only needed one blade for the whole lot.

If it's a smallish hole, get a couple of the 1mm cutting discs for a grinder and set to. Won't take long, but make sure you wear ear plugs and eye glasses, as grinding dust is a right bd to get out of your eyes. And 3mm plate will ring like a bell if not fully clamped down when you cut it.
+1

I use the 1mm discs all the time, brilliant, great, a mahooosive improvement on the old stone age 3mm discs we had to use years ago.

Just one disc will do the job, just let it make its own way through, don't push it hard and it'll last ages.

OK, this is probably verging on impertinent, but I'm intrigued...

I thought you put a valve and hose thing leading up to a burner for a patio heater, not just cut holes in the gas bottle, and stuck a match to it. Granted, it would heat the patio, but possibly not in a "warm summer evening" styley, more of a "Satan, back off" sort of way.
