Sorry gents - Work has been mental and I've had a bad back the last few weeks and months frown

I've just had some new parts delivered including; Quaife quick rack kit, new bolt set (whole car), engine mount, paint etc.

Oh, and yet another engine is on it's way (probably, just checking engine codes with the seller), which is supposed to be a rebuilt 1.4 XSi.

That'll leave me with the iron block XSi engine in the car (HG failure), the alloy block 'Cup' engine (supposedly rebuilt) and this new iron block Xsi engine (supposedly rebuilt).

If they all turn out to be pups then I have lots and lots of spares and with this new engine being <£100 delivered, it's rude not to.

Have some 'proper' work to knock out the next few days and will hopefully be on the tools before the weekend smile

The head in the car appears to have the casting number 9627746110, which looks like an S1 106 75bhp head so I do need to drop either one of the 'new' engines in or a head, at least. Need the current one out of the car to assess what I have and pop the heads off all of them to check valve size, bores etc.

The 'Cup' head certainly seems to have the Rallye casting number so I can build at least one 'correct' engine in Franken-parts.

So, I think I'll start at the front and pull the bumper, slam panel, radiator and all that jazz to get to the engine. Might as well do the front suspension at the same time and tidy up any surface rust. Thankfully my inner wings look good.

Ok, progress has been quicker than expected after I needed to get my mind off work.

I pushed it out of the garage and pulled it back in - not so easy on your own with a flat tyre!

This is the result of the last couple of hours:

Car in the garage prior to some re-organisation



Car pushed out to get a bit of light. Front facing in so I stay in the dry!



It's a bit dark but the keen-eyed might see that the radiator and headlights are out.



Removal of the headlights seemed to reveal a birds nest of wires. I hate wiring and have no idea what has been spliced in here and why.



More on the other sides...



Rust round the battery tray seems pretty superficial.



Bumper is off! It fought me frown One of the captive nuts in the radiator support/crossmember has cracked off, inside, where you see the socket hanging down.



Rust on the crossmember is a bit less superficial and may need 'dealing with'.



Rust on the passenger side bumper support is also a bit past superficial...

Back in the garage looking sorry for itself..



So, the rust isn't nearly as bad as might have been feared, by the looks of things.

The lights have seen better days and will be replaced and the rest of the front end needs to come off and then we can find out what's going on with this engine and 'box.

I am concerned that both the block and 'box are wrong now (as the head may well be wrong). Engine isn't a problem as I have spares but a gearbox will be an annoying expense if this isn't a genuine XSi one.

Anyway, progress is happening! Think it needs a lot of tidying up under that bonnet in terms of cleaning, painting and wiring. Some good inspiration on Kitchski's AX thread.

That French car is lovely - real timewarp condition smile

I went back out to the garage yesterday afternoon and got my new impact wrench out for the first time. 3 wheel bolts each side buzzed off in a jiffy and I cracked the nuts on the strut top mounts (by hand) while I was out there.

Will get the car on jacks, whip the last bolt out of each side and get wheels off and concentrate on the front suspension and brakes now, I think.

Why not continue with the front strip/ pulling the engine? Because I think I hurt my back again frown

Well, could barely walk yesterday evening but after a hot bath, some dicolfenac gel and a sleep, seems a lot better today but I don't want to push it too hard. I have physio tomorrow, so I should be good for Friday/ weekend.

May even take a day or two off any of the hard stuff (i.e. will see how much effort it takes to crack the joints on the wishbones and leave 'em if it looks hard).

Still need to get the steels rubbed down and to the tyre fitter with the Toyos, then the old alloys can be pressed into duty as supports under the car/ engine/ 'box! Also need to pull the head on the 'Cup' engine and see what's there so progress can be made even if I am not lifting too much. Maybe I should mask up the calipers for painting!?

Just been having a bit of a poke round looking for rust and none (structural) found so far.

Given up for the day though as I want to protect my back a bit.

Had to hammer an imperial socket over the locking wheel nuts (didn't know it had any and have no key).

They gave in in the end and the car is now on jacks.

So, tried to do some sort of tidying in the garage, believe it or not!

This is the scene as I have left it- That washer bottle is going in the dishwasher to make me feel better:



That's the 'Cup' engine, nestled in the back with some tyres and tools. I believe they were built for a one make 106 Cup series, so they are just lighter, blueprinted etc. Nothing toooooo special.



Parts stacked everywhere. They're in some sort of order, believe it or not! Need to take Bella's flight crate to the tip - She won't be flying again!



Cleared the boot out to look for rust... Found this wiring loom (or parts of) - looks suspiciously like the mess I found behind the headlights. Think I am going to need help sorting all that at the end!



Dropped this in to make me feel better! Didn't really work as the fit isn't brilliant. It'll do for now.



And that is where I am up to, today. Think I need some quick wins (like dishwashing the washer bottle) to keep my enthusiasm up.

I think I may soak the suspension bolts in WD40 and have a think about caliper bolts for a day or two...

I think I will pull the head off, check the bores etc. Make sure everything is free and add my vernier pulley so I can play with the timing once it's running. I have the Honda VTEC crackle red painted cam cover to go on as well smile

It also needs some jobs like swapping a crank pulley off the engine that's in the car as the alternator it came with looked shagged and was on a ribbed belt and not the toothed belt. Or swap the alternator pulleys over... Need to have them side by side for a think and then check it has all the same level/ pressure/ other sensors etc and that the gearbox, clutch etc are a straight swap as I think some alloy blocks used a different bellhousing - gulp!

To be fair - I really bought that engine for the head (it was relatively cheap) but it would be nice to have an alloy block in there.

I think this 'new' XSi engine (current owner just checking the block and head numbers for me) may be the way forward but I may drop the 'Cup' head on as I guess the standard cam (assuming that's what it is - need to check if it's Z/J etc) is blueprinted, it's probably skimmed a fair bit and maybe has optimized valve seats for it to have made 122bhp on an Emerald.

However, yes - I think getting mechanical things generally 'tidied' up will feel good. Washer bottle just had a scrub and now in the dishwasher before Mrs9 gets home - LOL! Might attack the surface rust that had formed where it pokes through the wing and get that painted before it goes back in.

Let me clarify, if so. I would love a completely original, low mileage 205 GTi that I wouldn't touch (in terms of modifications) and then keep it forever. Something like this:

However, I can't justify more cars at the moment and every time I look at them, I think I'd rather hand someone a few grand (Kitchski??) to finish this 106 XSi resto-mod than pay £10k for that 205 GTi. It's just how I feel.

That's around £2.5k more than this XSi cost me to buy and less than I've spent in total with all the new parts, engines etc. In fact, I doubt I'll spend over £3k to have mine mechanically perfect but then it'll need a couple of grand of paint on top.

A ~£5k resto-mod 106 XSi is worth more to me than spending £10k on the 205 GTi that I would like. I also prefer the TU engine to the XU engine and think the S1 shape 106 is a great looking car, very much in the mould of the 205 GTi, whereas the later 106 GTi isn't as 'pretty' IMHO.

You don't find many 106 XSi for sale, sadly! I think it's the prettiest of the 106s (when on steels) and a bit forgotten. I guess a lot have died from tin worm or modified with GTi engines etc. This one is worth saving as it looks pretty good, structurally.

As for my back; I had a stress fracture in my lower spine from my more 'athletic' youth. It has hurt almost everyday for the subsequent (almost) 20yrs (jeez - I am getting old) because I haven't really looked after it. However, it got worse after helping my Dad with his car and that put me back in physio. I don't think a desk job (and probably +20kg from those days) has helped so I am trying to get it sorted!

No they weren't, else I wouldn't modify it.

I got it exactly because of the likely lack of investment potential. It's a cheap car that won't have its value lost being played with.

I certainly wouldn't buy a non-GTi 106 with over 100k on the clock, the wrong wheels, no MOT etc for an investment.

I have a 1,000 mile Clio V6 for that wink

It was bought because there are no 100bhp+, well-under-a-tonne cars being made anymore. I wanted something nippy for B-Road blasting that I had enjoyed modifying to my exact specification.

The total spend will put me in VERY nice 106 GTi territory so why wouldn't I get one of those if it was for investment?

Very strange. I find it highly unlikely anyone would give me what it will cost me back for the car so it would be a fairly crappy investment. I'm simply doing it for the love, which doesn't always work out when it's cold outside.

Would I modify a £10k 205 GTi? No. That doesn't stop anyone else for doing it. You've read this thread and you think I don't like people who modify cars?

As is abundantly clear; my car was a far, far cheaper base than a 205 gti from which to start a project, which is why I started with it.

Quick bit of progress... Been a bit cold of late and work was busy so I took a few days off the car.

Wanted to get a look at the callipers and uprights etc so pulled the calliper and hub nut off one side.

Looks like I need to get the wire brush and rattle cans out but everything looks 'ok'.

New discs and pads will make everything look nice smile









Will try and get that corner off this weekend and get everything cleaned and painted to go back on...

It's that crossmember that the radiator sits on that annoys me. Would be nice to unbolt the engine and 'box and just wheel the shell off it smile

To be honest; pulling the engine out doesn't phase me too much... It's how my missus reacts when she sees 3 engines in the garage!

The plan is evolving: I think I am going to get the front suspension, brakes, steering etc sorted, get the rear beam swapped, pull the engine and 'box out and then send it off to the paint shop like that.

That way they can tackle the engine bay and colour match with the body. While that is happening, I have the garage back to put the engine(s) together, get the gearbox rebuilt etc. I just don't have the space to do it all with the car in there.

I've also received permission for an ultrasonic cleaner large enough to get a cylinder head in biggrin

Thankfully nothing seems too seized (for my impact wrench wink ) on this car.

That alternator belt issue sounds very annoying. I have the engine joys to come. Hopefully engine no.3 will find its way to me this week.

Little progress at the weekend as we had a friend (of Mrs9) down to stay so I was on dog and cleaning duties for the most part.

I have ordered an ultrasonic cleaner. I have convinced myself that £200 on that will save me £150 in new brake calipers as well as cleaning loads of parts.

It should be big enough to get some good size castings (even an XSi cylinder head) in, so I ought to be able to make things shiny. Will be interesting to see.

The plan now is to get it to paint sans engine and 'box, while I build the engine and have it back together and on the road before we move house in April.

Oh, possibly frustratingly, this has appeared on ebay:

Non-sunroof, low miles and looks (the photos don't show much detail and the description doesn't say much) to be in great condition.

It is not, however, cheap with a £3,200 starting price, which feels 'strong' to me. My car with all the engines etc will cost less than that to be mechanically 'perfect' (or as close as I can get) and I'll have some bits to sell. Where mine will go over this though is the paint.

I must say... I do like it... Regardless, I won't leave this unfinished/ sell it on.

LOL - Had the same thought myself at the weekend, whilst on my 3rd hour of sub-zero dog walking! biggrin

It'll get done... My (real) work will start to slow down in the next couple of weeks and there isn't anything else yet (irons in the fire).

I am intending on having the front end done in the next couple of weeks or so (want the ultrasonic cleaner here), refurbished rear beam on and engine out by the end of February.

I can then send it off to paint as my birthday present to myself at the start of March and hopefully have it back together at the start of April. If I can compress that a bit to make sure the engine is in before we move, so much the better.

To be honest; I think I am only a couple of days from having it running and driving with new front suspension and brakes but I want to get everything 'perfect' before paint so it's a relatively quick rebuild once it's back.

I've put this in writing now so you can all hold me to it wink

Engine No.3 is on a pallet and on its way to me, since my last update this morning, and I dropped the owner of the red one a few questions.

The only part I am really missing now is the standard XSi airbox. If anyone hears of one or sees one in a breakers - let me know!

I think I am going to tackle the Rallye inlet and cold air induction once the car is 'finished', back on the road and MOTed etc. I'd hate for it to all be back together but not roadworthy because I'm messing about with the induction.

Since 227bhp car-shamed me this morning wink

I thought I'd use 30mins at lunch to pop the corner off and show some progress... It was only 6 nuts away!

And this is where the problems started... Did not oil the lower wishbone bolt and it's seized:



It's soaking in WD40 now but I think it may be too far gone after being attacked with the impact wrench.

I can get to it with the Dremel so I may just take the head off it, once I've had another look. I have all new bolts, nuts and washers so I can afford to kill a few.

2nd issue is both the disc retaining screws were obviously seized and had sheared, before I got the car, and need drilling out, which is annoying. I could 'not bother' but that wouldn't be in the spirit of this build:



So, I'm a mere 10mm of nut unwinding away from one corner being off and ready for cleaning, painting and rebuilding! I'd like to get those hubs cleaned up (and the brake calipers etc), which may mean waiting on the ultrasonic cleaner but I can do the other corner in the meantime (with plenty of WD40) and get everything prepared, cleaned, painted and ready!

Yeah, seems very strong money to me... The owner hasn't got back to me yet.

The seats look good and are the same material as my two sets here. Unique to the 1.4 I think.

Bumpers look ok to me (bearing in mind I am not expert) and the mirrors too though (it may just be the angle) they do look a bit funny to me.

I guess there will have been a few detail changes between the 1.4 and the 1.6 XSi.

I'm wondering whether I should just get new hubs - They're pretty cheap.

That way, I can get the hubs and bearings out of the upright, clean and paint it and rebuild with new bearings and hubs.

Well, today's lunchtime calamity...

The ultrasonic cleaning machine arrived, so I thought I would whip off a caliper and put it through, test the machine out and all that jazz.

The problem was that I rounded the brake hose (and cut it, braided were already on the way) and then the bleed nipple sheared!

Threw it through the ultrasonic cleaning machine anyway to give it a test after popping the piston out with an air line. It didn't look too pitted i.e. the caliper was serviceable.

Have to decide whether to get that bleed nipple drilled out or give up on the caliper. The other side could also be a pain. The annoying thing is that the rest of it seemed good and they were cleaning up nicely (without the correct cleaning fluid and pre-scrub should be even better).

Quick, picture-free update while I have a break from work.

My contract is up at the end of this month so I've been trying to get all my real work and documents closed out. March and April are looking quiet, which is good for this project, if not my bank balance.

However, the car has been progressing, slowly and quietly.

New, OEM headlights (glass) arrived and look great (bargain old stock as well).

When I held them up to the car; I needed to order indicators as well, so they arrived to smarten up the front end.

The brakes were boxed up and sent to Bigg Red for a full refurb as I didn't want to tackle those sheared bleed nipples. They should be back soon.

I also have 2 x new front hubs and 2 x wheel bearings... So when the front suspension goes back together, it'll literally be brand new, top to toe.

It wasn't worth trying to get the sheared bolts out of the hubs when a new pair and bearings etc were less than £50 all in.

I had a chap round to look the car over for a glass-out respray and he reckons £3k (bear in mind we're in surrey and he's local), so off it goes next month.

This list now looks a bit like; need to put it all back together with the new suspension, brake etc parts (engine and 'box will come out), send it to paint, I'll build up one of the engines, send the 'box for a refurb with the Quaife ATB diff that arrived last week (YAY!), then hopefully it'll be a case of putting it all back together in April!

If I have a new job (perhaps even if I don't an am bored) then I may hit The 'Ring in May biggrin

Progress has been 'sporadic' over the last year but I'm getting there now. I have the time and the incentive to get it finished!

What will you replace the Rallye with Thomas? The more I think about the project, the more I think I'm doing the right thing. My 996 that was built for trackdays etc just had limits that were way too high for the road and I have the V8 BMW and V6 Clio so I need something I can actually peddle.

I sometimes harbour dark thoughts of an Evo...

Is a TME really a much better place to be on the motorway? I honestly don't know. Always assumed it was light in the sound deadening department and probably fairly low geared?

Have you considered the VTR 5th gear mod to the Rallye 'box? I might do it to my XSi as it may well be used for B-road 'commuting' at some point.

Basically you just (and apparently it really is as simple as) pull the end cover off the transmission and drop the 5th gear gears from a VTR (and other 'long gear' MA 'boxes) on the shafts and voila; you have a cruising gear.

Obviously you retain the same 1-4, close gears but get say a 500-1k rpm break when cruising on the motorway. Or something like that! Apparently it saves the ear drums to some extent.

We're seeing houses at the moment and once the 106 is on the road, I'm not sure I see a way of keeping 4 cars frown

I think the V8 Touring will be the first to go as the pipe dream of taking the dog on holiday with us all the time just isn't 'working'.

No progress this weekend... have my little siblings staying!
