Whilst cruising down the A1 today in 5th gear, A suddenly got a crashing crunching noise from the gearbox. Dipped the clutch and dropped to 4th and was able to get home, although the gearbox was still making some noises. I am still able to engage all the gears although there is a lot of noise and vibration in 5th.
Ive read that 5th can be a bit weak, but what has been the experience of people this has happened to. Is the gearbox worth reparing (had to drive 20 miles in this condition) , how much are the parts likely to cost, are the parts the same as used in other T5 gearboxes e.g cosworth. Would it be better to get a gearbox from a breaker ??
I guess Ill be removing the gearbox this weekend and pulling the thing to bits, shame as looked like a nice weekend
Any help would be appreciated.

A secondhand gearbox should be cheaper, but of course you don;t know what condition its in. You can get uprated 5th gear cogs from Quaife, or these guys do complete gearsets www.gearboxman.co.uk/infot5.html

There is also Glebe and an outfit in America that make straight cut dog gearsets for the T5, but these are not cheap.

Topcats repair gearboxes - may be worth having a word with them.

Thanks for the tips, circlips are intact, looks like the gears gave up. Rest of the box is ok so would just like to replace the 5th gear and probably the bearings.

The GearBox man keep's 5th gear's in stock inc the H/D Quaife one's.

You may need to machine part of the gearbox casing to fit the H/D 5th Gear's.

I also have a set of 5th gear's stipped like those.
Before it was rebuild.

When it goes back in use a decent 75-90W gearbox oil the ATF specified is cr#p, it'll really help gear and bearing life

Just ordered some chunky heavy duty gears from the US, $200 plus shipping

The guy that sold them apparently worked on the Tuscan Challenge cars so knows what the issues are with these boxes.
