Any help appreciated with this as I'm a little baffled by it.

Me and 2 friends run a puma 1.7 as a road legal road car. We bought the car last year, tracked it a couple of times, then I drove it on the road for about 3000 miles with no problems after fitting a new clutch

We tracked it at Cadwell in the summer and it broke down. We traced the problem to a failed crank position sensor.....when I removed it, the plastic tip (about 3mm) had been broken off, revealing the internals, but otherwise looked intact. I fitted a new one, and it ran fine again.

One of the other lads then drove it for 500 or so miles until we tracked it again at Cadwell.....broke down with a failed CPS...exactly the same as last time...the end was broken off.

It's been laid up for a while now but I want to try and get it running again. It seems to run fine with a new one fitted, but driving it hard on the track seems to cause the problem.

The only thing I can think of is excessive crank shaft end float, allowing the flywheel to run too close to the sensor, but I would have thought if it had that much endfloat, then the bottom end would sound awful, but it doesn't...it runs sweetly with a new sensor.

There is no discernible end float if I try and lever the crank pulley towards the pulley end.

Any ideas about what clearance the sensor runs to the back of the flywheel?

It can only be the flywheel,something stuck to the flywheel or something bouncing around in the bell housing.
you will have to remove the box really to be sure.
most sensor gaps are 1-1.5mm.

That's what I thought mate......or possibly something sticking out on the back of the flywheel.....

Did you remove the flywheel when the clutch was changed?
I cant remember exactly how a puma crank sensor picks up,some flywheels are drilled,some have teeth and some a ring with holes cut out,if it is either of the latter 2 there is a good chance its bent or buckled part of it if it has been put down heavily/dropped or trod on.
If it was not removed is it possible that someone has stuck a screwdriver or pry bar into it to turn the crank when re-fitting the box?
You may be able to remove the starter first to see and if so possibly straighten or remove what ever is causing it.
