While the tank is open will you be putting baffles in there to help fuel surge on the corners?

Just had a little flick through every one of the 51 pages, i will have a proper read later tonight...... To say im very impressed and amazed would be an understatement, Never knew you could get all of them gadgets into a little fiesta..

Did the heated seats take much to get working ?..Apart from some lovely leathers !

The colour is beautiful, the seats are gorgeous, everything is just top notch mate smile

credit to you, i love fiestas, THAT IS A MASTERPIECE

Fuel tank - part 4
A clearance recess was required on the first tank extension piece so I fabricated that and welded it in place.


Next I moved on to the main (original) tank body to prepare it for a second extension that will increase the width of the tank. The first job was to relocate the filler breather pipe out of the way to the side of the tank.


The breather sweeps up inside the tank to one of the higher points.


My Dad kindly made some card templates for the profile of the second tank extension piece, and also a baffle for inside the tank itself.

Thanks Dave. Sadly not, although it was one of the closest I tried!

Fuel tank - part 5
Today I have fabricated the baffle plate. I added a flange to the edge of the plate so that it doubles up as a reinforcement band for the new tank extension join. The triangles I cut out at the top are for air to reach the breather, and at the bottom to allow fuel to equalise fully in each section of the tank.


I plug welded the baffle in around its periphery, and will TIG the entire seam tomorrow then grind smooth.

Ah well, I suppose it would have been too easy if the focus tank had just fitted laugh

Looking good, although that fiesta looks pretty rotten you have trial fitted it to, is it another project?

Dave, the Ka bit is explained on the previous page.

I did a bit more today. I fabricated the second tank extension on the rear of the tank and used my bead roller to match the existing swages along the bottom of the tank.

There is still a large section to add directly underneath the new addition, that will slope down to the bottom right hand corner of the tank as pictured. I'm not really happy what I've done here so plan to restart it from scratch. It's a difficult balance between maximising use of the available free space and making the additions look quality.


Welds etc. have not yet been dressed.

I am new to the forum and do not have the time to go through the full thread. Did you complete the project? Totally mad idea but awesome still the same. For those who don't quite get the point of a 500bhp Fiesta - it's all about engineering expertise. How you achieved the goal.

Never knew they had the same floorpan, learnt something today!

but how do you calibrate the dash petrol gauge for the new tank.
.
great project...(used to have a Fiesta RST back in the day (H87OFS Grey)

Paul, the sender I'm using is matched to the cluster so electronically I am fine - otherwise I'd be forced to modify the resistance of the float/sender unit to match a different cluster. I'm not actually changing the height of tank either so the gauge is still an accurate level indicator, only now there is obviously more fuel in the tank at each gauge increment compared to what there would be in a standard tank.

I Was hospitalised few weeks ago. And ive followed this from probably page 15 but I re-read the whole thread again and trust me its well worth it.

Without reading the whole thread you will have no idea how much time and effort and thought has gone in to this.

That puts my 'bad day in the garage' days into perspective! When things have gone wrong and I feel like setting fire to the car, in the grand scheme of things it's never that bad. Hope you're OK.

Fuel tank - part 7
I remade the second tank extension as on my first attempt I finished the swage lines too close to the rear side radius making it difficult to get a neat curve. This time I finished 50mm from the start of the curve and achieved a smooth result. I also fabricated the third extension - it was not possible to make the 2nd and 3rd from a single sheet due to several compound curves on the top side, and my metalworking skill level - and have that lined up neatly against the other areas of the tank.


The third extension slopes in towards the bottom edge of the tank to follow the shape of the Focus rear subframe.

Still a way to go...

Tanks coming on but short of havin someone in to do it, im guessing alot if it is trail and error to utilise as much space as possible.

Can you have more time off work lol loving the loads of updates. .

Glad you're OK now!

Yes, all the time. Some days I find nothing at all goes to plan and I end up leaving the workshop wishing I never started, or even wanting to destroy the car banghead Everything is usually better the next morning and the perfectionist in me will go back and redo anything I'm not happy with. I have learned as I got older that it's a good idea to know when to down tools and walk away.

I also go through phases of not wanting to work on the car at all - these can be weeks, or months.
