My brother has had his(private sale) 2010 smax for 4 months, he noticed a hesitation on acceleration sometimes, today it had a minor service, he explained the problem to the service manager who after looking at the car told him that would by 5k for a new box.
Is this normal ? can it be rebuilt by anybody in the uk?

5k for a gearbox? what a crock of ste, the car is probably worth less than 5k, the service manager is taking the piss, something they do every day to gullible fools who believe the st they spout and cough up.

If your friend is that bothered sell the car and buy another.

yep the car will have been serviced at 37k i'd bet my left testicle the box has never been touched though,

main dealers are notorious for stuff like this, (fuel filters on mk4 Mondeos are another as are rear plugs on mk3 V6 Mondeos. if a job is a PITA. it doesn't get done.

the gearbox service itself is a couple of hundred at a dealer normally, the ford boxes are an utter pig, with lots of faffing around filling and then relearning if its done properly. that and as said above software updates,
