It seems I have inherited my wife's 2006 520d. To be honest I've always been impressed with the drive, gearbox and general feel - although I could do with a little more 'go' to keep me entertained. Is it worth getting it remapped, or are the grains so small I may as we'll keep my money in my pocket?

Also, there is a intermittent rattle from the underside of the car, but not too near the front, more the bulkhead / centre. My local garage has suggested the cat / particular filter may need replacing. Are there any common issues involving these parts?

Yes, they remap quite well - from memory to 210-220BHP.

Even a simple tuning box makes a noticable difference to them

That might be from the 177bhp variant. Yours might be 163? Still worth doing. Makes a considerably difference

On your other question, I know from experience that the petrol cats can let go of their honeycomb, which can rattle around inside the box.

Ah, that sounds about right - expensive no doubt?

Well I found these guys online, and decided to pop in following a quick phone call: http://www.pooleexhaustrepairs.co.uk

In short, they diagnosed the problem as a faulty spot weld which they accessed through the back box, repaired and... job done. Crazy to think the previous day I had been advised I needed to replace the whole system from CAT back!

They also have a number of full restorations in progress from mk1 GTIs to Porsche 911s and classic Alfas - just to keep you occupied while they carry out the work!
