I had a go at the cracked front box on the SS exhaust last night and used some stuff called quick steel. It appears to have worked well and is heat resistant to 160 degrees, I'll have to see how it lasts.
Do V6S cars generally have a problem with sealing the manifolds to the downpipes?
I found a couple more leaks here, one at each join and I have used the same sealer and it has cured the leaks. I can hear another leak from further up the manifold somewhere but I haven't traced this one yet. Generally, it's sounding a lot better (less blow and more rumble) but long term I'll need to get a new system. I have a contact number for a couple of guys who'll build me a custom exhaust in SS so I may get them to make some new downpipes at the same time.
I took the opportunity to also wire brush and waxoyl the chassis whilst under the car, all looked in good shape - now nice and black!

Yes, the constant grounding doesn't help either, as that is an easy point for the stress. I't also down to bad design of the way in which the pipes fit together. For the best seal the pipes shold fit over each other, rather than inside. This way, if the seal is less than perfect then there is still less of a chance of it leaking, the other way around (like the S system) it is easier for the gas to escape as the flow is going with the run of the pipes. If the run of the pipes is against the flow of the gas then there is less chance of a leak.
For down pipes, give ACT a ring. They do both SS exhaust systems and Down pipes and there prices are very competitive, I can vouch for the workmanship and quality as I have both on my car. The systems are designed to give the correct back pressure and performance as well as a nice sound.
I did seal mine but as I use the car everyday the speed humps have taken their toll on it.

Yes you are right about the way the pipes seal into each other. My down pipes sleeve into the manifold and I can see that they don't go in very far hence I had a blow at the slit on the manifold where the downpipe joined inside it. I may see if I can get a combined manifold and downpipes made and then join into a standard system, I can't see any reason why it is in 3 sections as standard. This just increases the potential for leaks.
They are like that due to a combination of ease of fitting and wear. The front of the down pipes tend to take the brunt of impact, so are often the first to go. I have had one set go on me and my SS ones already sport a nice dent. If they were one piece with the manifolds then if they were holed badly you would be forced to replace the whole thing, which is quite expensive.
If you were to get some pipes that sleved correctly then I'm sure thoes of us who haven't replaced the minifolds yet would be interested.
IIRC the JP pipes sold by ACT are around £400 a pair.
