I 've had a call today from Colin Blowers that the engine knocking is a little end bearing which has also damaged the conrod and most likely the crank sob sob.
The problem has most likely been caused by 18 months of very low usage by a previous owner when in that time it only did a few hundred miles and was no doubt put back into use without an oil change.
I am now reaping the damage.
Before the knocking everything was OK. Full oil pressure even when knocking and no oil consumption.
The best plan is a replacement engine so we are trying various suppliers of recon short engines.
Blowers are already in contact with Specialist Engines and they can still be obtained from Ford.
Obviously whilst the engine is out a new clutch might as well be fitted, the radiator checked and a new set of hoses.
Well, I meant to keep it for a good few years anyway(I bought it 2000)so now we are definitely sticking together and should be out setting off car alarms early in January.

Sorry to hear that you car is going to be out of action for a while but as giles said 'at least your know your have a damn good engine when the works been completed' - hope you get back on the road asap and besides look on the bright side at least this has happened during the winter months.

how does a little end bearing damage a crank, or cause enough damage for a complete new engine? surely all you need is a new little end bearing (probably a phosphor bronze bush, maybe you'd need to get one oversize and ream to fit if not changing the conrod)and poss gudgeon pin? Sounds like a lot of money (ie new engine) for a not-very big fault 

Most garages these days will prefer to quote for a complete replacement engine or short engine. This is the hassle free route. No surprises, good cost control and known profit.
Compare this with the unknown of quoting for repairs to an old engine, whose many parts will be worn out or at best of average condition. The customer will still expect a warranty on the work, when any number of things could go wrong. No garage will take the risk.
The simple repair solution suggested earlier would be fine if you were doing the work yourself and prepared to spend more as necessary as you dive into the innards of the engine.

This might be your lucky Christmas. I will have a complete S4c engine (minus Starter motor) but including EEC and if I'm careful the harness available fairly soon.
To the best of my knowledge there is nothing wrong, the motor pulls very strongly and has been serviced regularly (last service was 35,000 miler at Peninsula).
FYI I bought the S last year with 22K on the clock and since then have put 15K on it. Mostly open road use - no track, and the engine has never missed a beat. Temps and Oil pressure exactly as the book.

Many thanks for the offer.
Trouble is I need a 2.8 not a 2.9. The two are quite differant and the fuel injection especially and the 2.8 has far less 'plumbing' with no chips or cat, differant exhaust etc.
I am still looking for any other engine suppliers/rebuilders so if anyone knows of any please let me know.

If you're up for looking at a second hand engine I had the grave misfortune to write off my S1 about 6 weeks ago but the engine was pretty well untouched. It had done 78k and I used it every day rain and shine with no problems at all and oil changed every 3k. A month before the accident the heads came off to replace the exhaust manifolds with nice stainless jobbies so it would be worth tracking down. The insurance company had it taken away and I believe it may have gone to Universal Salvage detailed elsewhere on the site.

Cylinder block rebored with new pistons, and new core plugs fitted.
Crankshaft reground
New camshaft and cam followers and new alloy gears(replacing the standard nylon)
New oil pump
Radiator re cored
New clutch
New hoses
Running in
First 500 miles @ rpm 1500-2500 and oil change
Next 1000 miles max rpm 3000
Next 1000 miles max rpm 4000
Next 1000 miles max rpm 5000 oil change
Parting was such pain, Oh to be reunited
