Alternatorively (sic!) take it to your local engineering firm and ask them to turn it on a lathe - should only cost a tenner or so. They could probably avoid removing the timing marks.

Have to be extremely rusty to be that bad, they have a lot of metal on them, try just cleaning it up, wirewool work well on hard to get surfaces, they do different grades so get a range and then go down the grades. the lightest grade 000 I think will clean light rust and not take time makes off also.

They can be a right pain to get off, so best to try and sort the one you have on the car.

I bent a three foot cracking bar getting mine off. In the end I rested the end of the bar on the ground and cranked the engine... the shock jarred the bolt free.

Very unlikely to break if used, as they start off with a lot of metal.
Rust is also 10 times the size of the original metal, so you could have 10mm of rust, which I doubt, and only have lost 1mm of metal. but post a pic if you can.

Give it a good wire brushing and your be surprised how much better it will look. they are so over engineered I doubt it will break.

REMEMBER Just wear some EYE protection though.

There is one on ebay if you want a replacement http://www.ebay.co.uk/itm/Rover-V8-sd1-crankshaft-...

Wow that's rusty - was it being used as a boat anchor?

Leigh what about the harmonic damping function - isn't there a rubber bit in there - with all that rust could it be jammed together?
