tty stick-far too many issues. TSB's for drive pulleys, EGR valves failing, injectors going, rough running due to PCM software(& then the fix causes ESP problems!!). I was gona get one of these as a second car, i wouldn't even consider it now. Plenty of people no doubt have no problems but trust me if you get one that does get your wallet out.

If it goes (which mine has, once in 75k, at about 30k) engine goes into safe power mode, but it runs fine to get you home, and although mine was replaced under warranty, I don't think they are that expensive anyway.
I do worry about Injectors and flywheel, but to be fair, I think many modern diesels have these issues, and any car can go wrong. I think by the later years they had improved.
Mine has been a brilliant all rounder. Handling of the ST220 (almost, it has a heavier engine) with 45mpg. Not slow either. And, it has to be said, reliable. The only thing in 2 years 6 months and 70k miles (2nd owner, got it at 5k.) was the EGR valve.
In fact, mine comes with a few dints and dents, but has been kept serviced on the dot, has done mostly motorway miles (some towing, but not much), and has the optional Recaros. 2006 '06 plate, 75k. I am considering selling, and will probably advertise it soon. Happy to let you have a look if you want. (Depending where you are of course!). It won't be at the pricey end of the market, that's for sure!

The 2.2 TDCi engine in the ST-D isn't a PSA engine (though the one in current shape Mondeo is). I'm not sure where it came from actually - but it is the same engine as used in the X-Type.
I had mine for 12 months and 27,000 miles. It averaged about 43/44mpg over that time and was an excellent car. The driving position is a little off (the steering wheel isn't central to the seat) and I never managed to get the standard 1/2 leather seats comfortable in 12 months. I had an injury at work after about 6 months ownership and any journey over about an hour used to result in agony.
Tyres, got through a front set in 12,500 miles but it did about 30/40 laps of Castle Combe so that's understandable.
Rear bumper dropping issue - I bought mine with 2 months Ford warranty remaining and managed (after a lot of fighting) to get it replaced for free.
Injectors - mine had four new injectors fitted and coded at 72,000 miles (after smoking horrifically for about 10,000 miles). Total cost was £800. I had to replace a few other incidentals in the 12 months - a leaking fuel pipe, turbo hose that blew off but nothing else too expensive.
It never broke down, and had it not been for wanting a petrol car again, I'd probably still own it.
ETA: Servicing is Minor/Minor/Major and due every 12,500 miles. i.e:

75,000 Major

It's got what is essentially a Transit engine, just in a higher state of tune. they're known as 'Puma' engines, and are all Ford. The PSA unit is in the new Mondeo, although they're not using the 2.7 V6 unit....the best spec is the 2.2 DW unit which they've badged TDCI (they badge everything TDCI....it doesn't mean anything anymore!)
I don't repair them, but the parts we commonly get asked for are:
EGR valve and related pipes
Dual mass flywheel (convert to single mass....much better, and don't forget the concentric slave cylinder)
Metal coolant pipe that passes underneath the engine front to back in the bay.
Drive belt tensioner & idlers get noisy at higher mileage. Same as Transit FWD units.
Do hear of some injector and fuel pump related issues, but I can't say it's common in a Mondy. Very common in the Transit, but then they get abused alot more!

Make sure it's always been serviced with 5w30 oil though. The amount of Mondy's and Transit's we get in that have knackered timing chains cos the spray nozzles have gummed up due to people using cheap oil! It'll rattle when cold, but should shut up within 5 secs. If it doesn't, it'll need to come out sometime soon.
