I have a 2005 Mondeo TDCi 130 with around 50K on the clock. The engine always sounds quite rattly even when warm in comparison with other diesels and even when compared with the same engine in my mums Focus C-Max. The car drives fine the engine is smooth enough (for a diesel!) and doesn’t use any oil. Is this rattle normal?

Just to add that the car has a full service history and I check the oil on a regular basis and it drives fine

I can only hear it when idling. The car drives fine and gets good mpg.

Mine used to do that (54 plate 130 TDCi) and I've heard a few other ford diesels sounding the same over the years.
It seems to be that the engine is idling about 100rpm lower than normal, which makes it rattle. When it's next warmed up and your sat on your drive, just give the gas peddle a very light touch (to raise it those 100rpm or so) and see what happens?!

I had my car chipped and it seemed to start rattling after that...never had any other problems really though

This noise is a fairly common problem and is caused by a problem with the auxillary drivebelt vibrating. There is a Ford technical bulletin (ref 18/2005) out for it which describes it as a "drumming" noise. I think the belt vibration causes something else to resonate which accounts for the noise it makes.

If the noise disappears with the slightest touch of the accelerator pedal at idle it's probably this. Also turning the AC on/off may cause the noise to stop.

The solution is to replace the belt, tensioner and crankshaft pulley. I had mine done under warranty and it was much better. If you're paying the cost is around £200-£300 ish at a dealer.

The text of the bulletin is:

Should a customer express concern about a drumming noise from the accessory drive belt with the engine at idle, the probable cause is a high accessory drive belt excitation caused by crankshaft vibration being transmitted into the accessory drive belt drive. The drumming noise only occurs during idle and should disappear at engine speeds above 1000 rpm.
To rectify this concern a revised crankshaft
pulley together with a new accessory drive belt and accessory drive belt tensioner MUST be installed, without exception. The reason for replacing the accessory drive belt and the accessory drive belt tensioner is because they will both deteriorate after prolonged exposure to belt flap.

For Transit 2000.5 (01/2000-) the generator has to be removed to get access to the accessory drive belt tensioner pivot screw. The labor time for operation number 21 567 0, Accessory Drive Belt Tensioner - Remove And Install, includes these additional steps. Updates to all relevant Transit 2000.5 (01/2000-) Workshop Manual Sections will be made at the earliest opportunity.
The design of the crankshaft pulley has been changed from 06/2004 onwards. No changes to the special tool 205-072 / 205-072-01 are required. All parts removed should be sent back to the Parts Recall Center for further investigation.

BTW: the engine in your C-Max is not the same as the Mondeo. The Mk3 Mondeo's use Ford's own Puma engines which are chain driven, the Mk2 Focus/C-Max 2.0 TDCi's are the belt cam French engines designed by PSA Peugeot-Citroen.

I can't say if it was a fault or not but I had a 54 plate 130 TDCi estate at work as a response car until mid 2007.

It rattled at idle just as you describe from the day it was new until the day it finally gave up life and was sent to the great scrapyard in the sky at 165,000 miles!

All the others seemed to do it too. It was a very distinctive rattle and stopped as soon as the right pedal was pressed. Our workshop never seemed to be concerned by it.

The understeer mind, that was something else! smile
