I have loads of pieces of cut rubber tubing with my headlight kit, so I am assuming that I fit them right next to the rivnuts before the single headlamp and the double light unit go on.

The thing is, the double light unit then sits about 5-7mm above the rivnuts and this makes all the difference, and it prevents the cover from sitting down far enough, because it fouls on the plastic connectors....

Have other builders had the same experience ? Any tips or advice ?

The rubber is there to provide some 'squash' to adjust the head light angles.
Once you have set them correctly with the car fully set to go and with the correct ride height etc. you may be able to revisit the rubbers and reduce them all by the amount of the smallest one (if that make sense).

Thanks very much Steve, the cover does not fit too well, but I guess I can put some foam on there to seal it a bit better.

It is supposed to have a foam seal anyway. You get supplied a roll of adhesive backed foam which has a very high expansion. You stick that to the clip and push the edge of the cover into it.
