Sounds like it has overheated, but like you said the HL Stat should have stopped the boiler.

Is it pressurised or open vented?

The smell could have been steam escaping from the Automatic Air Vent.

Sometimes, badly sludged up systems can kettle and the AAV is usually the weakest point when they boil up.
