Yaris T Sport - Rally Car
Discussion
This is a project that started back in July 2018.
The next step on from this - https://www.pistonheads.com/gassing//topic.asp?h=0...
The brief – A junior rally car that would be faster than the Micra, but hopefully more reliable than the 107 / C1 that a few juniors run & also cheaper than the now becoming preferred Citygo / Up.
We bought this 2002 Yaris T Sport. Thinking that we can swap to the required 1 litre engine for two seasons in the junior championship, then drop the 1.5 litre back in when the lad is able to enter senior events.

Previously a write off, but looked very clean and was cheap. Drove from Glasgow to Birmingham with the trailer to pick it up.

I’ll update the progress over a few posts.

August '18 - Slow progress, getting bits done between the real day job.
Managed to source (ebay) the a donor car. A very early 1 litre car with no sunroof and no (power zapping) power steering. Cost £99.69.
Removing the fuel tank on the T sport

Remarkably clean underneath. A lot of these cars are rotten

Cage looks nice, does it come all the way through to the strut tops?
No, It's all contained within the passenger compartment. We did discuss it being welded to the strut tops, but I can't remember ultimately the reason why we didn't.Just found another folder of pics I though I had lost.
The donor car was actually quite hard to find with our specific requirements - No Sunroof, No power steering & manual windows.

Next job was to get the roof skin off this car and fit to the T Sport shell.
Drilling out the spot welds. This was easier on the T sport once we had discovered where they all were on the donor

Roof off

Good stuff. Got a lot of love for the mk1 Yaris and the T sport in particular.
Be interesting to see the results.
I’ve just inherited my old t sport back from my parents. The plan was to strip it for cheap track day fun but it’s immaculate, low miles and been in the family for 10 years... can’t bring myself to strip it apart.

Now well into November, the next task was to get the shell sent away to be shot blasted. Everything we could remove was removed.
The cage builder added the sill stand points. we bought big axle stands and welded on some 'pegs' to make the sill stands. These along with the high lift jack allow us to get the car just over 600mm from the ground.
Removing the original square box section the seats were mounted on

Sub frame, rear axle and everything else that unbolts taken off

Early December the shell was taken to the shot blast place who would blast and prime it. Nearly six months to get to this point, It seemed like we were up against it now to get it back on the road for March!

With the car away getting blasted, we got on with a few bits that we could. The shell was sent off along with the rear axle, sub frame, wings, doors and a set of steel wheels (14") we sourced.
We were left with the plastic bits (bumpers, side skirts, rear spoiler) and boot lid as I hadn't removed the glass from that. Made the decision to paint it ourselves to save on the budget.. knew it wouldn't be perfect, but figured it's going to get a rough time anyway and regularly need touched up.
Prep

Custom wiring loom would have been nice, but again, due to budget restrictions we just stripped back the loom from the car

Getting rid of ABS, Air Bag, Radio wiring etc...
