Ford Mondeo 1.6 Eco Engine issues - advice please

My 1.6 12 plate Ford Mondeo has done 65000 and is just over three years old. Last week we heard a popping noise under the engine when you turn the ignition on and through 2nd, 3rd, 4th and 5th gear when you accelerate at any pace there is a clonking noise coming from the engine (sounds like something is loose and flapping). Local garage said they can't see anything but can hear it, however we needed to take it to Ford as they don't have enough experience of the new Eco engines.
Ford Diagnostics show nothing and local dealership (from where we bought it with 12 miles on the clock) are telling us they don't know what it is apart from it being a definte engine problem and we are looking at a new engine, quoting between 3 and 4k. I nearly fell off my chair.
1. has anyone else had this problem and know what it is - there seems to be no loss of power and if you accelerate away lightly you can hardly hear it.
2. clearly outside of warranty JUST! I find it unacceptable that a car with 65k on the clock warrants a brand new engine.
I am so angry about it....looking for someone who has advice on how to handle it with Ford. Thanks

First port of call is get hold of someone who can search Ford TSB's for the issue. Ford & their dealers will outright lie to your face "we know nothing about this or "we've never seen that before" yet you can then hand them the TSB that covers the issue & watch their face drop. Search some of the Ford forums & you'll find someone who can access TSB's. The garage that said that to you was a joke.
First off we need a decent descrition of the issue, does the noise get faster with engine speed or road speed ?
is it worse when cold or get louder whewn the engine is up to temp?
from the little you offer it could be a drive shaft or a crank damper, or an engine mount, or a piston issue.
The load "pop" when you turned the ign on could be nothing to do with the running noise or it could be everything, you say a dealer cant find it? change dealer !

The fact it doesn't occur in 1st and 6th gears makes me think it may be a drivetrain issue rather than engine.
From the sound of it you've been fobbed off by two garages who haven't had time to look at the issue. The local garage may not have experience of ecoboost engines, but they should be able to give you some idea of what the problem is, even if they haven't got the equipment to fix it.

Don't buy from your dealer ever again.
Get in touch with Ford UK, tell them your dealer is being unhelpful and the car is only JUST out of warranty.
Cross fingers, hope for goodwill replacement engine, or for someone with 7 or more brain cells to actually diagnose the problem at the dealer!

A new engine at 65k? Without even knowing what the problem is? Thank god these buffoons aren't doctors.
Hard to tell from just your description but there are plenty of parts to an engine, plus ancillaries, and drivetrain, so the chances are 99% that something not all that serious is causing the issues. Since it seems to drive normally other than the noise I don't expect it to be all that bad.

To be clear, when turning the ignition on or starting it? Because there are a number of things that initialise when you turn the ignition on. It should be easier to diagnose if it's something that broke before the engine even started to turn. Rebecca40 said:

Did you ever get a response on this? I've got a 2011 Mondeo that has developed what sounds like the same problem - and no mechanic who's looked at the car can diagnose it. Was it terminal for the engine? Did you manage to get a part changed that fixed it? My mechanic has experimented with changing the spark plugs and coil packs - but the popping noise is still there. Clonking on gear changes is often a bad motor mount. I was thinking it's unlikely at 65K, but this is a Ford.
