T350C - Water pressure problem

Hi,
I had the cooling system checked over & pressure tested a couple of weeks ago as I had to keep adding water to the system - temperature figures never ran above 90-97. Was found to have a couple of small leaks and a faulty pressure cap which was replaced.
On checking the level in the expansion tank (early 03 car but has had the additional expansion tank mod) this morning it was empty. So I filled up about half way. After a 30 min drive I noticed small amounts of steam coming from the front and that tell-tale smell in the cabin! But the temperature was not indicating anything above usual operating temps.
So I took it back to the dealer for a check, could have been an airlock etc. They have completed a few checks and then told me worryingly that it's something more serious but they don't know what at this stage. Apparently it's over-pressurising, the operating temps indicated are within usual ranges.
Any ideas what the problem could be? Has anyone else experienced this as the guys at the dealers have indicated that they have not seen this before?
