I have the same issue.

I'm about to enlist the help of my old friends Oxy & Acetylene.

My guess is there was some thread lock used on mine, it's efin tight mad

Careful and accurate application of some focussed heat is the only way I can see to free off.

I believe the plug to be M12 x 1.25.

I plan to have a new one on hand when the butchered old one comes free.

I'm not suggesting torching it out, just putting some heat on it.

Like I say a fine nozzle to put some focused heat rapidly into the plug itself and it should come free as it cools.

With some care I don't see any harm being done.

Open to any other suggestions though, but believe me my current plug is in there!!!!!!!!!!!!!!!

My experience in these situations is heat is the answer.

When I changed my diff oil when I first got my Chim the fill plug was properly stuck in there. I cleaned around the plug and then sprayed some plus gas around it and left it whilst I had a brew. After this I managed to free it off. Most of my problem was being able to get some proper torque on the fill plug as access is a nightmare for the rear fill point on the GKN.

So if you have some plus gas handy, might be worth putting some on to see if that helps.

Or, remove fuel tank, (less then an hour) and tighten the diff mount bracket at the same time.

So you have a 'wider' shot, or measurements outlining where the holes are?

And is this a GKN diff?

No wider shot.

I just measured the position from under the car, got it right first time.

The fibreglass is really thin on this bulkhead, only a couple of mm thick, not structural at all.
I did this in the first instance to tighten the diff bracket that should be at about 30 lbs and inpossible to tighten oroperly from below.

I got mine off with loads of extension bars and an air impact gun in the wheelarch.

It took a couple of minutes of sitting with the gun on full oomph, but it eventually let go - with a hell of a bang.

Just bought myself a Chimp and just struggled with the same problem. Changing all the oils / filters / etc, going to try and get rid of some of the rust....
Is that a half inch square drive on the diff plug? and how the confused hell do you get to it?
