I have run my catD repair projects engine for the first time today. It is a 4.0L 1992 griffith that has had a front end shunt. The manifolds were damaged and the y piece crushed. The engine mounts had failed and the crankshaft pulley flattened against the chassis cross rail.Must have stopped pretty abruptly!

I have replaced the pulley and fitted new style manifolds with the clamp ring instead of the bolted flanges, partly because i preferred the clamping ring over the bolts, partly due to thats what i could get hold of. My intention is to remove the cats but they are currently still fitted but with the lambda sensor holes plugged off.

It was a pig of a job fitting the manifolds in place but i thought i had managed it successfully until just now.
The end ran first time i tried it, oil pressure 50, smooth tick over but there is a metallic clatter from somewhere near the nearside rear most cylinder. My first thought is perhaps a sticking valve, broken valve spring, or something much much worse.cry

Then i noticed the exhaust gasket (i used the individual gaskets) was out on line on that particular cylinder. I had missed the gasket with the lower bolt and the gasket has moved slightly, lower edge swung forward by about 12mm. This would be presenting a gap between the exhaust manifold and cylinder head.

So, my question is this, would the leaking exhaust at the cylinder create a clatter as the gas escapes, do i get in and realign the gasket, or am i just getting desperate for any easy fix and should i be suspecting something much worse and just bite the bullet and pull the head off?

Any experience of this anyone?

More than likely the gasket. They do make a tappety sound if leaking.

get back in there and get it changed. All good fun.

Wouldnt have thought a 92 car should have had cats fitted??

long term plan is to remove the cats, wouldn't cause any problems with the running though with them in will it??

I have been told the cats ruin the exhaust note so I need to remove the cats. I Just put these maniolds on to get the engine up and running, plus i prefer the clamp ring system over the bolted flanges so would prefer to keep them on there. Will go and see if the exhaust gasket makes any difference.

well, i guess sometimes when you fear the worst.... thats all it was, the exhaust gasket miss-aligned...

All done, I am amazed at that, it sounded so metalic, mechanical, terminal even !!.
