So how do I remove the side window glass- gently without forcing it out of the lower track and breaking the glass. Thanks

First of all remove the door trim to gain access. Position the window so that you can see the lower clamp. Can't remember exactly how the clamp is loosened but it must be fairly obvious because I managed it without a problem. Lift the glass out of the bottom clamp and then rock the glass slightly and then lift it at an angle out through the slot in the top of the door.
The hardest part, if you haven't done it before, is removing the door trim (a malnourished 5 year old will make a handy assistant). When replacing the trim, change the three nuts for wing-nuts to make it easier next time. Hope this helps.

More importantly Jes.

Have you found a plastic widow that will fit ? sounds suspiciously like you are sneaking a bit more weight out of the car.

Jes,

Are you going for the holy grail of 900kg? - I await the Mira weighbridge with interest!

Whatever "glass" you put back, it's well worth checking that the window guides are the same shape as the curve in the glass. Mine weren't on the driver's side, and this was the root cause of the slow window operation.

I am planning to extend the rear roll bar to a full cage this winter just because each year we go quicker and quicker and when i removed the interior including the door panels earlier in the year i realised that there is no side impact protection at all so I thought that with trees and other hard scenery to hit i had better put some protection in!

By swapping the glass for polycarbonate I am trying to offset some of the weight increase.

The glass is still stuck firmly in the bottom clamp. Bloody thing. I will try more brute force and ignorance I think

I found the window could be removed from about half way up and then rotate the back up and the front down. It's very tight but possible.

Side impact bars I can defo recommend.
