The latest ones are fine on the motorway although are limited to 82mph, well, the 2.4d that has recently been replaced by e 2.2 are. I took mine to J E Engineering for a 'Stage 2' upgrade for, I think, about £800. Power up by 50% and speed limiter removed. Will sit at 85mph all day long, even on hills. Highly recommended.
The 6spd was fitted to the current model, which came out in 2007 ('07) plate (The one fitted with the 'Puma'/TDCi/Transit engine and with the bulge in the bonnet).
However, I'd also suggest that the Defender is not a motorway cruiser... Get yourself a Range Rover Sport if you want to do that.

Something less complicated and able to go off road now and again doesn't really sit that well with "cruising at 90".i am guessing i need something older that has a tdi engine fitted and a gearbox upgrade

They are as good as opposite ends of the motoring spectrum.
But if you must, older vehicles are less electronically complex and thus easier to tweak, but being older they're also more likely to express their disdain at being loaded with extra power/speed unless you spend funds making the entire vehicle capable of fast cruising speeds.
Doing 90 in a two tonne brick, you need to be sure it's in tip top condition all round.
So he gets something newer. To be honest anything from a TD5 onwards will sit happily at 90 and I would view the tweaks necessary to do so (as I described in an earlier post) as nothing that would stress the car much or reduce safety. That said, you'll stop a lot faster from 90 in a 911 than you will in a 90. In standard format they're not the safest cars you can buy but they will do what the OP wants. Remember the noise too! They're not very quiet at 90!

Fitting one of these transfers is a straight swap and equates to just under 3000 rpm at 80 mph.

Very true! I was following a 911 C2 in my 110 yesterday. The Porsche braked sharply in front of me, I braked too but damn near put my electric winch through the 911's engine cover! I've got a standard 300tdi that occasionally gets used on the motorways - it will do 80 but burns through fuel quite alarmingly when doing so. Cruising happily at 60/65 gives me about 30mpg.
However past 70 I find mine doesn't have a lot of acceleration and it takes a bit of time to get it upto 80.
As other folk have said, a 90isn't really a car for fast motorway driving, although the newer ones are a bit better.
