I have a small crack in the diff casing on a gearbox I'm building for the ongoing resto of a G1 Honda Insight, it's from an Impach that occurred at some point in the cars life.

It's pretty small (about 10mm long) & in an area the not really structural.

Has anybody used JB Weld to repair aluminium castings like this? Will it be effected by the gearbox oil?

I've done so. VW Transporter where a flailing drive shaft punched hole into casing.

Used fine wire gauze and Devcon rather than JB. Worked perfect. Still going strong two years on.

Tip: Wet your finger to spread the resin smooth. You'll get a better fill and finish.

This is a similar issue, the doner car hit a large kerbstone, thus smashing one of the wishbones & popping out the drive shaft, it then flaied around & put a smal dent in the casing, the problem being that cast ally isn't very ductile so it cracked, it's a tiny hairline crack.

So I've ground out both sides of the casting using the Dremmel & a small rotary burr, them a sanding wheel to clean a large are around the reapsit so I can get a good overlap. Then made a nice square around 20mm & applyed the adhesive, mixing on the repair area so it's worked well in. Then to finish off, as the area is cylindrical, I used a long zip tie to draw over the adhesive, thus recreating the curvature. Finally removed the masking whilts still wet * hey presto, a lovely neat job.

That's a big effort, lol. The damage to the LT tranny was above the oil level. I just cleaned the grime off with a file and rough paper. Some oxy acetylene to burn out the leftovers, then fill with Devcon over the pressed in gauze. Took about 30 mins. 24 hour cure. Job done.

Ive JB weld to bond a stripped sump plug into any alloy sump, worked a treat and before you say anthing about oil changes the sump plug was tapped out to take a smaller drain bolt. Used lots of cellulose thinners to get it all spotless.

Thanks for the kind offer, but it's all JB welded up know, I will bear that in mind though for the future, obviously in exchange for beer tokens.
