Focus TDCI problem

I have an 08 Focus 1.6 TDCI and at least once a day it misfires, just the once. It either does it when you hit a pothole, which made me think electrical, or when you put your foot down suddenly, but its more prevalent when its cold. However it sometimes does it crusing down the motorway.
It doesn't stall or anything and there are no engine lights on the dash and after its done it, it runs perfectly again. I would liken it to running out of diesel.
Now to admit, it had been used quite harshly for the last year, I have not serviced it and have done about 20000+ over the last 12 months, I did check the dipstick a couple of weeks ago and it was towards the min mark and very black.
Also there was no service history with it but I did get it cheap as the previous owner thought there was something wrong with it due to a fine oil spray all over the left side of the engine. Bring a previous Mondeo owner I clocked it as a split turbo hose so with that replaced it ran like new for a year.
It is now coming upto 90000 so due to the lack of servicing might it be something simple like the fuel filter. Or any ideas.

Change the oil, oil filter, air filter & fuel filter. Take the EGR valve off & clean out the crap that I guarantee is there; whilst the valve is off, reach into the manifold & carve out some of the crap from there too. I recommend gloves for the EGR work as it's the filthiest job you'll ever do.
Whilst you have the overalls on, check the brake pads & discs.

You say this but my mondeo was exactly the same, used it as a work bus and never serviced it. One of the first things I did though was blank of the egr, it ran ten times better. After owning it for a few years I read about crud building up inside the inlet manifold so decided to remove it and clean it. However this was not necessary, it was just about the cleanest part of the car and that included the inside. Actually the inside was probably the worst of all.
Mondeo's have never been fitted with the PSA engine that your Focus has...............A slight update to this, the problem got progressively worse to such a point it was cutting out, kangarooing all over the place and flashing up engine fault warnings, not starting etc. Then it would drive faultlessly for the next 20 miles.
I replaced the fuel filter but no different so today I got a mate to check the error codes. It come up with a few that are fuel related (low fuel warning - reduced power) among others, however I think this might have been due to replacing the filter, we had to tow it to get it started.
But the other error flashed up was crank sensor fault, so I am going to change that tomorrow and maybe the cam sensor as well.
Although my mate says crank sensors usually get worse when they are warm, not the other way round, he seems to think it maybe an injestor fault.

Awful engines that give serious trouble when not maintained properly.
Spent £3000 on an 06 1.6 TDCI getting it running right in January.
We took in an 05 307 1.6 HDI at the minute and the bill for it is around £800 and rising.
Typical faults - EGR valves, DPF problems, turbo solenoids, air flow meter, turbos giving up.

I've been through the same issues as you have and also had more besides. I run a Peugoet 308 110 HDi with the same DV6TED-4 engine as you have in your Focus. Get the Turbo solenoid valve checked and also the pipes that connect this to the EGR and turbo, my company has spent a ridiculous amount of money getting to the bottom of this problem and what Peugeot and independents have said would be the last thing they check has been the problem all along. The pipes get clogged with soot and need cleaning and replacing. Good luck 

Right I think a new crank sensor has cured the problem, it has been running fine all day today, fingers crossed.
I also changed the oil, and air filter, however I couldn't get the cap off for the oil filter, it felt like it was going to snap, I take it it is anti clockwise to undo like a standard thread?
I would say though that the oil that came out was the blackest I have ever seen any oil.

To balance your experience, I had 2 1/2 years of near-faultless, more-than-adequate performance from mine, averaging just under 54mpg despite a lot of hooning. The only issues were a) squeaky idle - turned out to be a leaking water pump, sorted under warranty and b) hesitation at ~1800rpm when low on fuel after doing many short journeys, which I believe is a combination of a software fault and me not getting it up to temperature often enough.Gassing Station | General Gassing | Top of Page | What's New | My Stuff
