just keep plugging away, my folks have the very same model, borrowed it today very smoky on startup but its at 112k serviced only when its undrivable and it seems indestructible, throw more diesel at it and forget about it. carefree motoring

i know the dti engine is pretty bad for egr going which for some reason is connected to the manifold and when fails you have to replace the whole lot. It could be anything thou until you get the fault codes read.

Diesel leak off pipes go brittle and snap. Each injector has a leak off pipe that it connected by a T piece, these often cause poor running / smoky startup / bad MPG. Replace with some new T pieces and silicone pipe.

Has it been timed up right after doing the head gasket?

Give it air and oil filters, new oil, redex diesel treatment in the fuel and keep driving till it dies. My mates just done the same and still weighed it in for £150 after it died.

Definately check the hoses had the 2.2 DTI variant that was doing the same thing. Turned out hoses had gone brittle and were leaking
