Slightly confusing title, but what size are the washers that are located on each side of the bushes on the upper suspension arms? I've had a couple crack (amazing what you notice whilst scraping back your chassis). Can I simply unbolt the nut, tap out the bolt and then insert a washer or does the suspension need to be supported?

You'll have to remove both wishbone bolts and pull the wishbone out of the brackets because the nylon washers fit over the suspension bush centre tube which sticks out either side of the bush. You can't just tap them out with the wishbone in place. The washers are available from the usual spares places but are a bit pricey for a washer.

I've done exactly that, tap the bolt back with another bolt the same size until wishbone is hanging on one mount, use a screwdriver to tap the new washer in then tap bolt back through. Helps with alignment if you grind the other bolt to a point, I keep a couple like that for when I change bushes/ wishbones etc.
sorry can't help on the size of the thrust washer

2.5 mm thick. 31mm OD.
16.5mm hole in centre.

I just spent 3 hours playing the 'Get in the hole you bd!' game. Couldn't get my head in there so had to take a photo to figure out what way I had to force it. Make sure that you change them on a day that you can celebrate with beer afterwards drink

An easy way is to get a spare bolt, (a similar one of the correct approximate length will do) grind a 45 degree or thereabouts taper on the bolt and use that to align the wishbone.

Remove bolt when in position and tap home the correct bolt.

In an awkward situation I've ground a taper on the actual bolt to be used.

If the washers are on their way out chances are the bushes are not in much better condition. Me thinks you guys need to get your hands dirty in a few months time!

yes My bushes were knackered, knew that they were on their way out but didn't realise how far gone they were until I had it off. I've put a new wishbone on there, which is why I guess my hole was so far out of alignment. Handmade parts and a 20 year old car with bits that require millimeter perfection is always going to involve some swearing hehe
