I've had the emissions light come on ( 35d engine )and after investigation it turns out that a metal pipe on the back of the EGR cooler has fractured. Just enough to show on a smoke test, but not enough to have the light on all the time.

Hopefully it should be covered by the warranty, as I dread to think what it would cost to fix.

Has anyone had any experience of a similar failure?

We had one go on a Golf GTD at work. Periodically it would produce a vast cloud of steam and the coolant level would drop. Then it would be OK for a bit. We were worried the head gasket was on the way out, but it was the EGR cooler.

Many thanks - looks like a rare occurrence then.

on my E61 535d i had my egr cooler fail on the autobahn. White smoke pouring out the exhaust as it boiled all my coolant. Luckily i stopped in good time and managed to convince ADAC to send a flatbed straightaway. Dont remember any warning lights from it. I changed the part for a used one on ebay. It took longer to burn off all the coolant in the exhaust that it did to change the part

Sadly I know of a few that have failed on the 35d/40d engines not to the extent as say the B47 EGR Quality Enhancement issue though.

But in recent times I know of 2 640D's requiring new EGR coolers....

Any issues with warranty claims on those?

I had the EGR cooler replaced on my 2011 640d under the AUC warranty.

Symptoms; water levels dropping and steam coming from the exhaust

Booked in for replacement. Interesting that my failure is on an exhaust gas pipe whereas the others seem to be coolant pipes.

My 330d has a fume smell, from the EGR area. I can't see any real soot build up, but you can smell fumes from the front of the car on cold start, not strong, but enough for my nose to notice, but the smell from the fans into the cabin can be quite strong for 5-10 seconds.

Thanks

I'd get that looked at - that was one of the symptoms I noticed.

The indie I used to diagnose the problem did a smoke test which identified the breakage. I then took it to my local BMW service centre as I've got an extended warranty.

Just to add to the list for future reference my 2011 640d also had the EGR cooler replaced under warranty. (Drop in coolant noticed, didn't notice steam from exhaust though)

There’s no coolant leak on my car, just the fume smell, which looks like it’s either underneath or at the backside of th cooler where it bolts onto the engine block.

I also noticed that once warm, my idle feels slightly off, it’s no smooth, has a sort of small kickback to it, very slight I must add, the rev counter doesn’t move.

Fuel economy is fine and so is the performance! Just the smell that isn’t fine.

Very similar signs on mine. Where are you? TWG in Camberley were excellent in diagnosing mine.

I am over in Suffolk, outside of Ipswich. I am going to buy the item and swap it over myself anyway, at the same time I can give everything a clean at the same time then.

I first thought it could be a crack in the manifold, but I don’t “think” the F30 N57 engine suffers from that unlike the E9x and E6x?

FYI
Just received my 335d back from warranty work for low coolant.
Parts replaced EGR cooler.
I didn't know what an EGR cooler was, number one on google got me here !

Incidentally also had Air con condenser replaced, main battery, and corroded rear wheel. Not bad for a 2 year old car ;-(

Hello,
The EGR Cooler on my 2013 330d developed a crack after approx 3 years old. It was subtle so I didn't notice it, drove it for months like that. Actually became quite sick before my Partner helped me spot the problem.
I had an extended warranty so the replacement costs were covered, I had to fight BMW to do further checks on the car though, smoke tests etc. Not a helpful bunch.

My 116d F20 was losing about 1 litre of water every 100 miles over the past three weeks. (And I havent been able to get the same mpg over the last month - down to 50 mpg from 55 mpg). I put it in to the garage today for repair and theyve told me the EGR Cooler has cracked and as the car is under warranty there is no problem regarding replacement.

Just wondering if there is any long term issues associated with this. After all, every day 1 litre of water has been leaking somewhere - where has all that water gone? Is it rusting the exhaust on the inside? Any other possible damage caused?

It's gone out the exhaust as steam/vapuour so don't worry about it.
