Having procured a nice new Novatec hub laced to an Alexrims23 rim for the gravel bike, I set about transferring gubbins this afternoon, expecting it to take around 10-15 mins.

Nope.

Three problems ensured. The new tube burst at 65psi, which was loud. The disc on the original hub is riveted, so my spare new XT disc gets a showing with 6 bolts I scavenged from around the place. And the cassette doesn't want to fit.

Its this third that I can't get past. The hub is the same size as the last - I've measured it. The cassette is the same cassette, but I cannot get the 11th ring on far enough to start the thread of the locknut.

I've tried tightening with just ten rings, to squeeze them together, but as soon as the locknut is loosened, the rings space out.

I remember it being a bit of snug fit first time onto the original hub, but it still went on easily enough. With enough swearing, that is.

So what other tips or hints are there? Swearing, drinking, and talking to myself haven't worked so far.

Might be a dumb thought, but is the new hub a 9/10 speed only.

Not a dumb thought, but def 10/11 sp. Bloke who built it even gave me a spacer in case I wanted to fit a 10-sp cassette.

There’s not a rogue spacer wedged in the back of your old cassette is there?

Also have you got the fat/thin splines the right way round on the little cog?

Thanks, but checked, and checked. Can’t put the rings on the wrong way, and the spacers on the cassette are also foolproof. It only goes together one way.

Ive got the original set up - freehub is the same length from base of spline to end of spline - the distance for the cassette to mount. I’ve even refit the cassette onto the original hub just to make sure - it’s snug, but it’ll go on.

Only thing I can think of is that the base of the freehub must have an angle on it somewhere that’s not quite flush so the cassette isn’t quite square against the body. It’s about 1mm out, that’s all.

I'll bet its the radius curve at the back of the cassette where the back of the spider sits. Instead of being a 3mm radius its a 2mm one.

Should be easy enough to prove, fit the cassette, then shine a torch through the gap if there is one. If its there, the resulting shadow, light penetration will show it up.

Nope, can’t see a difference. Whatever it is, I can’t see it.

I’ve just read a review of someone fitting the same Novatec hub with a Sun Race cassette and simply noting the fit as “snug” so I know they will work.

There must be some sort of technique to fitting, but I’ve just not needed it in the past 30-odd years...

11 speed can be trickier as the 11th sprocket overhangs the end of the freehub. Putting the wheel down flat can help.

Well, took it back to the shop. Couldn’t quite figure it out either as it is definitely a 10/11 so hub but we all agreed a skim of the hub to make the body a little longer would do the trick. Rivets at the back of the cassette are a little closer to the spikes but all seems to work on the bench, I the garage and during a v brief test ride. Will give it a proper go tomorrow morning but looks good!
