Yeah, I've had that.
Try slackening the manifold-head bolts so there is some play in the manifold, tighten the clamp, then re-tighten the head bolts.
Hopefully you cleaned off the faces of both Y-piece and manifold when you had the manifold off? They both corrode around the edges, so if you don't clean them up, the corrosion will prevent the faces seating against each other correctly.
The rotation of the clamp makes a difference, too - look carefully so see any mis-alignment of the manifold and Y-piece, then figure out how the clamp needs to be positioned to pull the two parts into alignment as it is tightened.
If everything else fails, a light smear of exhaust assembly paste (eg. Firegum) will help things seal, but remember that it swells up and becomes brittle under heat and you don't want bits flaking off into the cat - it would probably cause local hot spots that would wreck the cat. And, yes, I know that Firegum is not recommended for use on manifolds, but I've used it before with no problems as a last resort.

Yup, just shouldn't be like that should it. You've probably done this, but:
Loosen the clamp connecting the Y piece to the underbody system; loosening will provide support yet afford you some additional re-alignment. Like Mutant Rat, I've sparingly used some jointing compound at the manifold/Y piece interface after giving it a good clean-up. It's also worthwhile lubricating the inside of the V-band clamps with a little 'Copperslip' and positioning them with their backs over the largest gap. Make sure that as you tighten the clamp nut you spread the load around its circumference by tapping 180 deg. opposite, working your way toward the open end. Use a nylon faced mallet for this and make sure you strike squarely. Continue until the torque value is achieved; this value is often etched alongside the adjuster, don't exceed it.
If you do choose to loosen the manifold bolts for the purpose of a good gas seal at the Y piece, once again be careful not to exceed the bolt torque values when drawing the manifolds up to the head. Helicoiling here won't come cheap.

i noticed a sprung load on the manifold when i stripped it. the furthest exhaust port had a half inch gap between the head and manifold whilst the first port was touching.i removed the cat clamp to allow me to square up and then get the manifold bolts in,but then the two cat flanges are to out of square, so far out that the clamp can`t catch the nut to tighten it.i then tried to compromise by slacking the manifold bolts to give enough play to catch a nut on the clamp,unfortunatly the clamp just will not tighten evenly i`ve tried allshapes.although i didn`t see a cat mount clamp. one other thing is the speedo not working.i was told an electronic unit mounts in the diff i can`t see a damn thing even no wires
I took out my cat to have it welded up (as it blew a hole in the seem weld) and when i went to put it back the flanges were to far apart to get the clamp on them.
I my situation i was able to use a pair of mole grip on each pair of flanges to draw them together enough to tap half the clamp on each side of the Cat, which held in place alowing me to remove the mole grips and tap the other half of each clamp on. The gap i had was 10mm

when i clamped one pair of flanges together i was unable to align the other set of flanges as it rotated the Y section out of line. The only we i succeeded was to keep the two sets of flanges equally apart and close both sets of gaps up simultaniously otherwise the the moment one set of flanges touched it kicked the Y pipe up and out of line.
Sounds like you have probably already tried the above.......hope you get it sorted soon, nothing more infuriating than not have you P&J on the road cos of something not going back together that did before.

I had fun&games with my manifolds and Y piece.I found the only way I could get them to mate up was to use a small ratchet strap to pull the 2 manifolds together towards the y piece and use a rubber hammer to force the clamp over the lips of the y piece and manifold.Hope this helps,regards James.
