So I found out that the pedal box gets unbearably hot after not long at all. All the insulation is fine, I've made sure to insulate the pedal box cover as well and sealed all potential slots and holes that might let the hot engine bay air in, yet it's still hot. The fan unit, even with the heater core completely unplugged (and engine tubes reconnected), just blows hot air anyway and makes things worse.

My next solution is to drill a few through-holes on the side around the lower foot area and mount a low profile louvre as inlets.

Is that fine to do? It feels like there's a decent amount of space between, so I was thinking it's necessary to bridge or seal the gap somehow?

I have similar issues to you although only in very hot weather here, which is rare.

I did see someone installed a cold air feed on a pod, and fed the air directly to the pedal box. They used a push/pull like a sink plug hole to open and close the feed! Quite clever, but I didn't fancy cutting a pod into the side or my car!

We did some wind tunnel test on a Caterham and one thing that was noted was that the pressure is negative along much of the side of the car. This is a little counter intuitive but floor pan and the wheels tend to force the airflow outward. So if you plan is to cut holes in the side, they may have a tendency to suck air out. But this effect depends on the cockpit configuration (i.e. the cockpit may be at a lower pressure too depending on the screen and doors fitted). One enhancement to your plan would be to also duct air from the front of the car. But ultimately it is difficult to second guess what the aerodynamics are doing in that area and testing your ideas may be the only way to find out.

I would intensely dislike the idea of cutting holes in the side of the pedal box and the sideskin!

I think I've seen the use of a PC ventilation fan to extract air. Could the pedal box cover be modified to fit a fan to extract air from the end of the pedal box into the engine bay?
