How thick does it need to be?

If the thermal transfer coefficent is sufficently low enough, then its pointless making the barrier overly thick, especially with the bonnet clearance problems on most TVR's, not to mention the change in tuning length.

Fair point On my car I milled the trumpet base down so the tract length stays the same...

Well worth it. As you probably know, heat transfer mainly depends on clamping load rather than contact area, obviously the bolts collectively see the same clamping load as the gasket.

What I have noticed is that the plenum will stay cool (well, tepid) during and immediately after a run, but it then warms up due, I presume, to convection currents rising off the engine...

Edit: just emailed the bidders to try and drum up some business...

Well you could ply me with drink or money to make some, but I think it wooden work. It wood teak some thinking about, and I'd have to spruce up my lathe skills a bit: fir what you'd grain I'm not sure it's worth the effort...

Well I'm pining for one alREDy. My plane-um won't be burr-fect until that corking washer is fitted. In fact I'd rather get veneerial disease than drive my car before it's "fully fitted". And while I'm at it, I'll get it chippied.
