When I was an apprentice we used to use these threaded studs which had a base with a knurl on it which was fitted into a hole in aluminuim and then secured using a punch with a hole in it passed over the thread. This was then hamnmered down cutting the base into the aluminium leaving a threaded portion on the otherside and on the reverse side the base was flush with the aluminuim.

I hope my description was clear?! I can't remember what the trade name was for these things and I need about 20 of them in M4 x 10. Does anybody know any suppliers of them.

You can get countersunk rivnuts if you need them to be flush.
