Outrigger replacement.

Just had the S3 serviced and one item brought up was the need to have the outrigger replaced before the next MOT. The corners at the fron just by the mounting plate are corroded.
I intend to do thid myself, with a little help from someone who can weld, and would like a little advice on how best to tacle it.
Our intention are cut the tubes just before the midpoint cross strutt and then also through the triangular mounting near the bulkhead end.
To replace the tube we are going to fabricate from tube to match and weld back but with an internal tube welded in place across the cut to add strength. To weld the chassis where the body is obviously without lifting the body you cant weld the top of the tube. So we are going to cut the tube in half along a small section so we can weld from the inside of the tube where the two pieces meet. Then put the inner re-enforcing tube in and weld that in place accross the cut and then weld back the the other halves of tube over the inner tube.
How does that sound? Any comments greatly appreciated.

Sounds complicated but I get the general idea
I suppose the condition of the remaining original tube edge that you are welding to will be critical to the final strength.
dont forget to put plenty heat shield between the body shell and the welding - I once saw a Lotus Cortina that had been through extensive restoration go up in smoke when the owner decided to do just one more bit of welding before the MOT and didnt use heat shield, carpet caught fire - he lost the lot !
I would be very interested in how it turns out , for possible future reference...

Yes I had thought about the heatshield, as you say GRP and heat not a good mix. I will get plenty of photos as I go and post them here when finished. The rest of the outriggers are in remarkable good condition but I do protect them ever other year. The bits at the front wheel end though get the most punishment and are hardest to get to to protect without getting the body raised.
