I left a small gap at the bottom of the foam seal and have no condensation issues at all.

I always thought the sealed in headlights are a pain, mine condense reguarly plus have some dirt in. Lotus and others have the right answer in that they countersink two bolts/screws to hold their perspex covers in place. Have a look at an Elise next time you see one, it's quite a neat job.
