Well this is the second design and attempt. The buck is made of MDF with a wood filler top coat to give a smooth finish (aluminium epoxy resin would have been better). I used 2mm thick acrylic sheet heated to about 185 degrees for 50 seconds before applying the vacuum and then raising the buck into the heated acrylic sheet. Finish is very good just a couple of imperfections which will be sorted out before the final lenses are made which will be 3mm thick. Also need to check what the light scatter is like.

The nice thing is when you have done it you really appreciate the work involved when you see others doing the same.... Yes I built the chassis and wishbone etc etc... I started with a seat on a mock up flat jig and put the engine behind me and started from there... I had a reasonable idea of the rough shape when I started and it dictated the chassis to some degree hence my questions on your body Cheers for the link. Ironically I made light pods for my noble last month and I was only discussing yesterday what might be involved with making the perspex itself so this is very topical to me
Must say Im looking forward to your progress, certainly looking very promising

There is no doubt your problem solving skills and metal working abilities are substantial and impressive.

My Ultima splitter is chassis mounted timber and can be replaced reasonably easily as it is only 4" from the road and grounds very easily in entrances, kerbs, grass car parks etc.
Might be worth making it replaceable if it is that low.

Interesting, I look up speed bump heights which are 50mm or 100mm in height so the spoiler height from the road is 125mm so 10mm off for a splitter makes it 115mm. AndyMy Ultima splitter is chassis mounted timber and can be replaced reasonably easily as it is only 4" from the road and grounds very easily in entrances, kerbs, grass car parks etc.
Might be worth making it replaceable if it is that low.

Now I know I can make the lens I needed to make the headlight housing. The housing was made of 1.6mm sheet steel. I also wanted to include the side light inside the headlight housing so I turned down some aluminium bar to mount the LED side light. The next job is to finish of the inside of the housing by making a buck and vacuum form some styrene to form an inner cover.

I'll say it again, this is the coolest thing I've ever seen. There was some talk about headlights and I had a chuckle to myself, thinking that of course you were going to just get some lamps from a car from an established manufacturer. Once again, I'm pleased to be wrong, it's hugely impressive what you're doing.

AndyIf you are only going to have 115mm then please take my advice and make the splitter sacrificial and easily replaced.
I will have to replace mine next winter after only two years. The road is not normally the problem, it is house/filling station/car park/etc. entrances and kerbs.
