I wasn't meaning bend as in 45deg type stuff, just a tiny bit to try and increase the contact pressure... we must be talking microns here given the pins are so small, so to be breaking contact (assuming that is the case) the gap must be tiny. If it's the multi-plugs that I suspect it is, the pins can be no more then a millimetre across.

I shall investigate the repair kit from Volvo, though oddly Google doesn't have any images / blurb on said repair which makes me wonder if very few people outwith the dealer network have tried. At Volvo rates, it'd write the car off several times over... hence, as much as I love it, I cannot justify spending hundreds of pounds especially when I'm still not 100% sold on the exact source of failure.

The Volvo chaps seem to be in agreement that's it's a pin or pins reading contact. An associate at Volvo says they do a pin kit for the multiplugs, as over time they get slack... we're taking fractions but enough to momentarily break contact, more so when cold.

Hence, that was my thinking behind conductive grease. If we're talking the tiniest of gaps then I assumed grease (or similar) would perhaps bridge said gap. This seems most likely given as soon as it's disconnected and reconnected, the issues clear immediately.

The other option is to gently bend the pins a fraction to increase contact pressure between them and the female terminals in the plugs. Or try and close the female terminals slightly. Or fit new pins but I'm not sure my talents extend that far to be honest.

This will very likely end in tears if attempting to bend the CEM Pins

I would look at closing up the female pins. Multipin connectors are hard to source or the dealers insist on selling you the whole loom.

I'm only going by what I did on Toyota multipin plugs you had to pull an insert up in the plug, then adjacent to every female pin was a tiny pinhole.
Using a modified watchmakers screwdriver I pushed it into this pinhole and could remove the female pin by pulling on the wire. Quick squeeze using needle nose pliars and reinsert.

With all the pulling of plugs/relays etc your pins will progressively get worse the more times they are moved.

Has anybody found the source of the water leak? Looks like I'll b replacing my send corroded cem.
